• Six Sigma for Everyone

  Six Sigma is a problem solving methodology which is centered around defect reduction and variation management; executed in the form of data-driven and time-bound project. Developed by Motorola in the 1980s and later adopted by GE in 1995, it is now widely used in many of the Fortune 500 corporations around the globe.

  Sigma indicates standard deviation in statistics, where the etymology of Six Sigma derives from. If the output of a process is within six standard deviations between the mean and the specification limit, or just 3.4 defects out of 1 million opportunities, it is said to have a Six Sigma level performance.

  Defect costs money. Six Sigma is designed to reduce defect and waste; anything in any one of the nodes of a process that fails to meet the specification limit is regarded as a defect. It is focused on the micro level rather than the final outcome only. The picture below from this book illustrates this succinctly:

  

  From a traditional point of view, the Rolled Throughput Yield (RTY) is 347/352=98.6% while in Six Sigma, it is merely (352-103)/352=70.7%. In the hidden factory, a large amount of resources are wasted, where Six Sigma comes into play.

  The core instrument of Six Sigma is DMAIC (Define, Measure, Analyze, Improve, Control). Problem statement, current and target capabilities should be defined and measured very specifically. Applying the tools of cause-effect diagram or regression analysis, the Six Sigma practitioner determines the root cause of the problem and improve accordingly. It is worth noted that relevance does not necessarily imply cause-effect relationship, just as height doesn't cause literacy, though adults are typically taller and more literate than children.

  In Six Sigma, the critical few have major impact on the final outcome. DMAIC boils down and improves the several significant factors and through the control phase, the optimized process is maintained by the tool of Poka Yoke (mistake-proofing) for example.

  Though the Six Sigma methodology is widely used and proven to be effective in large companies, it is costly to set up the framework and build the related infrastructure and might take years for it to produce the desired outcome. Apart from this, it is also criticized for stifling creativity. For instance, if Henry Ford used Six Sigma to improve the performance of his horse so it could run faster, Mr. Ford would never become one of the most remembered figures in the auto industry.

  Most of the people may not get involved in Six Sigma in their career but its way of thinking would more or less be used in today's workplace, sometimes unknowingly. We may dig deep to locate the root cause of an issue behind the phenomenon; set up mechanisms to prevent mistake from happening; endeavor to deliver excellent service consistently and so forth. That, is Six Sigma.
